It all started when my wife said that she wants to follow me and my offroad-friends at enduro rides and learn more to ride off-road bike. I have a Honda XR600, but that bike is too high and too strong for her. In fact, on every enduro bike the main problem for my wife is seat height and weight. So we were looking for a small enduro, but here in Croatia we had no much choice. The best bike for her would be Yamaha Tricker 250 but it's too expensive for us. One day I saw zongshen GY2 and I thought .. with some modifications, I could make a little enduro bike. Then I found this forum, I read some threads about the modifications made by SpudRider and we decided to buy that bike. We bought a used GY2 2008. in pretty good condition with 10000 km. It cost us 5000kn. That was about $ 900. This is real price for this bike in that condition in Croatia. I gues in USA is different situation.

Next day I started with modifications. The goal was to make an off-roader, so external look is less important. When I was taking that pictures I removed the small side plastics and that big plastic that comes over the tank, for better view. It would be good if I were washed bike better. I replaced stock front end with parts from Honda XL600R.
Fork 41mm, front wheel, and breaks.

This bike probably looks nicer with the original fork, but as I said, my wife wants the offroader, so she get what she looked for.
I put fork from the Honda, because I want that we have a lot of common parts (seals, brakes, wheel ...) ...and she wanted that bike as low as possible. That was a problem.
As much as possible suspension travel, and low seat .... Therefore, rear wheel is 17 inches instead of 18 (I had a plan to put 18 because of better choice of tires)

I stole tail light from SpudRider :D

The rear wheel is from KLR600. It was not easy to find a wheel with brake shoes instead of disc break. It is much easier to find used rear wheel disc, but in this case I should buy and somehow put the brake pedal with pump, oil hose and brake cylinder, which would cost and take too much time, and I did not see much benefits. Honda, that I have for years, doesn' have rear disc, and I don't miss it, so I gues, my wife will be ok with it too.
To compensate the difference of tyre sizes (now is 17 inch tire) (which is surprisingly small), I put 50 teeth rear sprocket.
So, I replaced the tail light, exhaust pipe, mufler and turn indicators are now smaller, and lighter.
Rod brake is transferred above the swing arm - less possibility to get stuck somewhere on the ground, and she thick rod that holds the cover pads was removed because no longer needed. It has now been solved like on my Honda.

On this picture you can see the chain touches the frame and it is heard as rattling. I put a piece of rubber on the frame and no more anoying rattling

I twisted kick starter closer to the machine. It's original position is so funny.
I raised the foot pegs 5 cm and moved them back 5 cm

How did you rotate the kick starter? Did you drill a new hole to hold the ball bearing and spring which retain the kick starter in the upright position?

I did'n kept triple trees. I put complete front end from honda. Fork with treple trees, ignition lock, front wheel, and front brake. Front tire is mitas C21.
I used uper bearing from zongshen, and lower bearing from honda. With small modifications.
Ignition lock from honda XL600R fits like original. The same wire colors and the same connector!

Speacers are made from aluminium by (I don't know english word for this...) men who operates turning grinding maschine (google translate says - "lathe" I don't know if this is corect word :hmm:
First I measured the center of swing arm (just wheel without tire), then I calculate size of spacers.

No need for driling. Kick starter is made from flexible material. I dismantle kick starter, tightened it in clamp and twist with long pipe. There is a mark on kick starter, you can see it on pictures. I painted it later

Like you said, I modified this bike just for her, so the bike is a little bit small and soft for average rider. I think I will put stiffer rear spring as soon as she start to ride faster and safer.
She is happy with this modifications. I have picture of her and bike before and after. You can see on her face that she happy with her new toy. Son bothers her a little bit, but yes, she is happy :hehe:

For better off road riding position, I raised the foot pegs 5 cm and moved them back 5 cm. Bike is 5 cm higher, so I have a plan to reduce seet high for a little more by cuting seet in driver place. This is not a problem. I did it already ona my honda.

I do not know how this small air-cooled machine works on high summer temperatures, so I installed the oil cooler. I bought it on aliexpress.

a few numbers:
I've measured before and after.
Seat high before - 79cm, now - 84cm
Foot pegs measured from the ground: before- 31cm, now - 44
shift and break pedal before - 32cm, a now 44cm
weight with full tank before 140 kg - now 125

I tested bike and I am very satisfied. After modifications, suspension travel is increased, the brakes are much better, and bike is much better for handling.
there is no obstacle that can stop him :tup:

I do not know how this small air-cooled machine works on high summer temperatures, so I installed the oil cooler. I bought it on aliexpress.

I commute over 16 miles (26 kms) each way to work and back in the desert heat in the summer. It gets up to 46 to 50 Celcius on the way home, and my TMEC enduro which uses a 200cc Zongshen engine (not the same engine as yours, but still a Zongshen) performs very well. Of course, it is very dry air, so that helps, but I have to say I have ridden for 2 summers with no engine issues. But, an oil cooler is very tempting...

That is correct; they probably used a lathe.

If you want, you can change to a stainless steel exhaust header from a Yamaha XT225 or TT-R230.

Yes, the tool is called a lathe. The craftsman who employs the tool is a machinist. :)

...from this set, I used everithning but not the cooler. I will put this cooler on my honda, (it's big enough for honda engine), and I bought cooler for zongshen on this link: http://www.aliexpress.com/item/Modified-motorcycle-fittings-modified-radiator-oil-cooler/1911444692.html
This is smaller radiator, fits perfectly on GY2, and if you use metal bracket (in the set from first link) you can install it on the GY2 frame without any welding or driling. Just remove imitation of water cooler on right side of the tank (I saw on pictures that SpudRider remove this) and use empty screws to instal cooler. If somebody want more pictures, just say so.
Everything from first link fits on GY2 of cours, I just wanted to say that I bought smaller cooler on this other link, payed it less then $30 and I have oilcooler for both bikes.

I forgot to tell you that adapter (which replaces original oil filter cover) is a little bit to wide, but just on one place. I had to grind it for a few milimeters from the side, outside, near the lower left screw. Becouse it was touching the clutch cover. I grinded it just a little bit, didn't paint it after this, hardly to be seen. I can put close picture if somebody is interested. Inside of adapter is perfect. Oil goes where it should. I was very carefull abouth this.

Not much of quality, but it's working ok, it's easy to install, and it's flexible and cheaper to break. This is important thing in my case, because I knew that my Maria have to taste experience of several crashes vhile she is learning how to ride off road. And I was right :)

If there was original headlight, it would be broken already for few times, and original headlight is hard to find and buy here in Croatia.

Exhaust pipe is handmade. I used it's original, little bit of cuting and welding...now it's shortened, without unnecessary things. Looks like TW200 exhaust pipe.
Mufler is from KTM150, 2 stroke. This is now pretty much lighter then before, but If I find mufler from some 4 stroke, I will try it, because pipe that goes through this 2stroke mufler is maybe too thin, and I don' know if this is choking this engine.

I will try to put more closeup photos next week. I can't before, because I live in capital city of Croatia, and my bikes are in one little countryside 50 kilometars away. Near the woods and moutains. I go there allmost every weekend. I hope next too :clap:

I didn't finished with oil cooler on my honda yet, but this will be soon, I hope. Now, I'm doing engine rebuild. Allmost done. I hope I'll finish it next saturday;)

Thank you very much, I wish my english is much better. I have a daughter. She is 3 years old now, and since she was born, I speek wit her on english and croatian. I wanted that she have 2 mother tongues. And I think I made it because now she speeks english just like croatian. But now I see that I'm on her level because I can't explain her everything she asks me :D

Back to zongshen. I remove speedometar and indicators. Same reason like headlight, and it's different fork now, so it doesnt fit on it, and it is unnesesery for offroad riding.

I used to folow working hours to take car of bike, and this is tachometer too. Not mush for watching during ride, but it's precise\acurate for adjusting idling or compare when you change sprockets...
Easy to install. I have this on every enduro or motocross bike I have. Or had.

Thanks to your advice, I odered chain tensioner. it's very usefull thing. It's already tested in all conditions and it's work well.

Front break lever was a little bit soft, so I ordered a new break hose from aliexpress. It cost $17. Feeling is much better.

I said earlier...when spring comes and my wife start practise on her bike, we can expect some accidents. So, There was a few accidents on wet grass. Thanks! Breaks were never better, and chain tensioner is really nessesary for modifications I made. It's fully adjustable (in all directions+angle).
I just had to mout it inverted (I don't know better word, but I will try to explain)...I mounted it like negative of picture. Because swing arm on this bike is very wide, so there is quite a distance from the left part of swing arm (place where I monted tensioner) and the chain, so this is only way to reash the chain.
And because of chain guide, I had to tur the tensioner backwards.
If somebody is interested in more details about anything I modificated, just say so, and I will try to explain and put more pictures.
Well, I had to wash bike before taking pictures, but I did it after :D
