WTF

Ok gents totally didn't expect this,here lies the problem
Question is do i just get piston kit? Or piston & bore kit?
Also there is good chunks of piston missing fk knows where in the crankcase?
Or is complete engine replacement better option?
Any suggestions welcome gentlemen, bearing in mind bike only cost $300 aus
Im actually not even pissed off, more wtf?
Any ideas how this could of happen on such a new bike?
Is it the obvious & no oil?

Ouch!

I'd either get a new engine or completely disassemble that one to check everything before ordering parts. A new piston and cylinder may be all it needs but there is possible damage to bearings, oil pump, other parts.

wellll THERE'S your problem...LOL i would reccomend a complete teardown of the engine to ensure theres no further damage, big items to check, both ends of the connecting rod... any slop there is a no go, as well as slop in any of the crank bearings, or the trans shafts. if all that is tight, i would throw a cylinder and piston at it after a gooooood long flush with brake cleaner to flush everything out.

oh, doesn t look too good. there s a place where you can get her bored out a few cc and then get an oversize piston, saw their chart, but forgot their name...or for a replacement cylinder try xmotos.com.au, they are in caloundra and will ship. Of course taobao is cheaper ;-) but haven t ordered from them, others here have with success.

How's everyone removing the flywheel without special tool? checked on youtube the xr200 & crf230 look different ,
Am i removing 3 hex bolts? Got crf230 service manual coming

Don't remove the allen head bolts, they hold the starter clutch. Screw a large bolt (forgot what size) into the threads in the center of the flywheel to pop it off the crankshaft.

you ll need a flywheel puller, most motobikeshop would have one for sale...like on the pic HB posted

What type of gaskit sealer is everyone using these days? I seen somewhere the oldschool rtv is not preferred became it can end up blocking oil passage ways?

I use a "Silicone/Gasket Sealer" made by "Honda" (the car company) called:

HondaBond HT

Have never had problems with it 'breaking down' and 'plugging' oil passages in engines or transmissions.

I don't use any gasket sealer except for a small spot about an inch long across the crankcase seam under the cylinder base gasket. That's what Honda calls for in the factory service manuals for their small vertical engines. Honda Bond is what Honda recommends but I've always used Permatex 318 at the shop.

Is this in conjunction with the paper oem gaskits?for the life of me i can't remember if I used just straight rtv on xr500 bottom end rebuild,
