This modification is working perfectly. The headlight housing is very robust. I have not had any problems whatsoever, and I'm confident I won't have any problems in the future. I would not do anything differently. I am glad I made the hole this large. In addition to keeping the reflector cool, the large hole makes it much easier to change the light bulb.

Sorry, another thought..how often do you ride in the rain or is water intrusion into that space not an issue? It appears water can get in there easily either riding in the rain or when washing the bike. Is that an issue? Can it cause any problems if water gets inside that space? I know you cut an additional hole at the bottom to allow drainage but is there anything in that space thats prone to problems from water? Sorry for all the questions but I really would like a brighter bulb and an easier method to change it but want to be careful with long term durability of the mod. Thank you!!

The space behind the headlight is well protected by the windshield and the bike's frame. I wash my bike with a garden hose, and I don't get any water in the headlight. Most dirt bike headlights are open in the back. In fact, the headlights of my other 4 motorcycles are open in the back, and I have never had a water problem with any of them.

However, if you are uncomfortable with the mod, don't do it.

You should know that I did see some bubbling/distortion of the top of the plastic reflector after using the H4 bulb without a ventilation hole.

Oops. I was under the impression that in addition to cutting out the back you were talking about drilling vent holes in the back of the reflector too.
