Mine fit fine. The cover goes on well too. I'm thinking maybe your chain is too heavy duty, or an o-ring chain. I have about 500 miles with this setup with no issues.

I have a 17t on the front of my Magician. I didnt do any grinding or anything to the front cover. I did buy a longer chain. The type I used was a T428H. The keeper is installed in the normal position.

I dont know exactly what the stock length is. The chain I have on right now is 126 links including the master link. That is with a 17t front and stock rear sprocket.
